By the sounds of it your smaller dvd player is connected via a composite connection, which will give you the worst picture quality. Your Sony is probably using component or hdmi which will give you the best picture quality.
Yeah little point to note is that HD signals can only be sent over component video (3 rca cables) or hdmi connections.
It may have other connections, but if you are after an HD signal, there is no point connecting an upscaling DVD player via composite (1 usually yellow rca cable) or s-video, as they will only ever give a SD picture.
That's right, and that takes us to the fact that the an upscaling DVD player will have an HDMI connection to provide the higher quality signal. A normal DVD player might have component at best. The portable has neither.
I will try disabling the upscaling function (just choosing 576i) and see if there is much difference between that and the 720p once I get it set up.

The reason I wanted an upscaling one is that in our current setup we have two players - a sony HDD recorder/dvd player which upscales and a normal dvd player with normal video out (yellow RCA cable).
The picture on the upscaling player is much better than the little portable.
Now granted, it could be that the little portable doesn't output a great picture, but given my experiences I would rather just go with what I know from experience.
Why do we have two at the moment? The Sony HDD/DVD is terribly finnicky about what discs it will play - ones that seem scratch and smudge free fail to play all the way through whereas on the portable they're fine. It could be the upscaling function is more picky, in which case we may get the same problem with the new one, but it seems a bit unlikely to me.
I am not desperate for full HD (our TV is only a 720p panel at any rate). I'd rather save the money for a second HD5870 on my PC :)
If you are comparing an analog composite output to a separate colour over DVI/HDMI, then of course the latter looks better, nothing to do with it up-scaling, its just that composite video is a piece of crap that needs to die.
Cheap dvd players have better transports IME, but they dont last very long. Asia is home to the dodgey counterfeit dvds and thats what they make them to play. Sonys are picky as hell and if you complain to them they just tell you that its not a compliant dvd and not their problem.
