So I bought a prepaid Vodafone Sim with Smart25 for my wife last night and attempted to bring her number over to Vodafone. Unfortunately the online form doesn't seem to work if your email address has been registered for my vodafone in the past. I'm not really sure what to do now, she is back to using her 2degrees sim as she wants to keep her number.

Have you tried calling their 0800 number.

Edit: cant you log in using your existing details (maybey password recovery it) and then proceed to choose the BYO from there?
Or am I missing somthing with BYO pre paid sims.

We've deleted the inactive My Vodafone account that was registered against your email address that's used for your Vodafone Community account, assuming that was the email address you wanted to register a new My Vodafone account with! :)

Please try it again and let us know how it goes.
