Hi,

My suggestion would be to put the iPod into recovery mode. You can do this by switching the unit off completely then hold the "home" button down press the "On/Sleep" switch but continue holding the home button until you see a picture of iTunes and a cable.

Your iPod should show up in iTunes and say it has found an iPod in recovery mode, do you want to restore? Proceed with the restore once more and see how it goes.

If it fails again then come back to me and I will advise how to delete the firmware package incase this is corrupt unless you already know how to do this?

Good luck!

So the OP advised that putting the iPod into recovery mode did not work. So here are the next instructions to delete a possible corrupt Firmware package (both Mac and PC)

On a Mac:
Open a Finder window - navigate to "YOURUSERHOME/Library/iTunes/iPod Software Updates" - inside there you will see different firmware packages for the different iDevices you connect to your machine. There will probably only be one in there so it's safe to go ahead and delete this and empty from the trash.

On a PC:
Open Windows Explorer - navigate to "C:\Documents and Settings\Username\Application Data\Apple Computer\iTunes\iPod Software Updates" - inside there you will see different firmware packages for the different iDevices you connect to your machine. There will probably only be one in there so it's safe to go ahead and delete this and empty from the trash.

Once these have been deleted the next time you open iTunes and connect your device, click "Restore" it should then start downloading a fresh copy of the firmware package from Apple for you.

NOTE: Each firmware package download can be between 300 - 400mb of data for those on small data caps.

Let me know how you get on OP.

thanks man. couldnt find the folder. searched my c drive and found it.
after i deleted the file, i thought a reboot would be wise.

i got a BSOD while shutting down. My microsoft security essentials virus protection went nuts when it rebooted. turned out the ipod os4 had a virus in the usb code. i think its called binaries or something.

after that i removed another file from the location you stated above, the os 4 file.
then restarted itunes and plugged in my ipod.

it said "updates are available" so i clicked that and got the os4 again.
also it said "a restore wasnt completed successfully" so i selected resume.

it restored all my apps and calendar events. music failed to sync but thats an easy resync.

ipod working fine now though
thanks very much for your help. i owe you an ipod when im rich oneday.
