joker97: Macs only last for 12 months in you're unlucky, or 3 years if you're lucky. yours is way past a Mac's use-by date!
3g: Everything I've read points towards the audio flex cable.
Turns out that the audio failing is very common - and all the symptoms you've reported match this issue.
Here's a potential fix:

Might be worth a try re-routing the cable?

I wonder why they are not like cars. When they get a common fault they do a recall.
If it can be proven to be an actual fault and there is enough consumer noise, they do offer recalls. They did it for crappy graphics cards, HP did power cords etc, etc etc.
As to why it is different for cars - cars cost 10-100 times as much and have a nasty habit of causing death when they fail.
Don't think anyone has been killed by a lack of sound on their macbook air.
Edit: Buying a 6 year old laptop?

I must be lucky, 4 years and Macbook Pro is still going strong...not taken into repairs once

You could have just as easily bought a $300 6 year old PC with faulty sound too
Sorry but it just seems like it's one of those unfortunate things that happens in life from time to time.

I must be the unlucky one, my rMBP had a white spot on the screen last year, was about 7months old, again like OP's sound problem lots of documented problems. After 3 new screens, yes 3. They all had pre existing faults, wrong colours etc. Each screen cost $1600 including labour, in the end they spent more on the computer than it originally cost without getting anywhere, they agreed to just give me a new one. Last week I had to take that in and get the same problem fixed, again.
15" rMBP - life of ~8months, if you're lucky...

gehenna: The AppleCare service desk is very useful, never had an issue with them, they've always been helpful and gone the extra mile to replace/repair things that are outside warranty.
If an SMC Reset hasn't worked then there is a hardware fault.
